Industrial Thermal Printing and Roll Management for Serialized Label Production
Overview
The Label Box System is an industrial-grade printing and rewinding unit designed for thermal label printing and roll management in pharmaceutical serialization workflows
Built around the Zebra industrial printer, this compact yet powerful system automates the printing, inspection, and rewinding of serialized label rolls — ensuring perfect accuracy and reliability before labels enter the production line
Developed through three major design generations, the Label Box represents the evolution of compact, service-friendly printing modules that combine mechanical precision, reliable electronics, and smart control logic
System Concept
Labels are printed using the Zebra industrial thermal printer, capable of high-resolution text and DataMatrix code generation at high speed
After printing, the labels pass through a series of rollers and tension-controlled guides, ensuring smooth movement and even winding on the take-up reel
A rewind motor and tension feedback sensors keep the roll perfectly aligned and uniform

Electrical & Control Design
I personally designed the electrical system and control logic using EPLAN, integrating
FATEK PLC for process coordination and safety interlocks
Schneider power modules and protections
Omron and Pepperl+Fuchs sensors for web detection and fault feedback
Industrial HMI for monitoring, calibration, and production data logging
The system automatically stops printing in the event of
Ribbon break or end
Label jam or feed error
Code verification failure
Visual and audible alarms notify the operator, ensuring no defective label rolls are produced
Software & Verification
The system interfaces with serialization management software, synchronizing label data and print layouts
Each print job is validated against production batches, allowing for traceable label generation with unique GS1-compliant DataMatrix codes
The industrial PC maintains full data history and generates roll completion reports for audit purposes
Evolution Across Three Versions
Over its development cycle, the Label Box underwent three major iterations
V1 – Basic Integration: Initial Zebra printer setup with manual rewinding
V2 – Automated Rewinder: Added motorized roll take-up with adjustable tension control and HMI monitoring
V3 – Smart Label Box: Complete industrial cabinet, improved cable routing, modular electrical design, and integration with higher-level serialization servers
Each version brought higher automation reliability, smoother operation, and improved serviceability
My Role & Vision
As the electrical designer and integrator, I led the development from concept to final production, focusing on compact design, operator safety, and seamless data connectivity
This system forms a key link between label serialization and inline packaging
